Design for manufacture, early

The most expensive mistake in product development is designing something beautiful and then asking a factory to make it. The order should reverse. Bring manufacturing into the room while the concept is still soft, so the design flexes around what can actually be tooled, moulded and assembled at volume.

Prototype for the failure, not the photo

Early samples exist to be broken, not admired. The prototype that matters is the one you drop, twist, overfill, freeze and leave in a hot car, because that's what the customer will do. A sample that only performs in the studio is a liability dressed as progress.

Tolerances, and the cost of 0.03mm

Refillable and mechanical products live or die on tolerance. A thread that's a hair loose leaks; a hair tight jams. Holding a mechanism to within hundredths of a millimetre is the difference between a satisfying twist-and-lock and a returns pile. This is precisely where a manufacturer's real experience shows, and where it can't be faked.

Phase the volume

Don't commit hundreds of thousands of units to learn what a pilot run would have taught you. Ramp deliberately: a small first article, a pilot batch, then scale as retail placements come online. Each phase is a chance to catch a fault while it's cheap to fix.

Who's in the tooling review

The single highest-leverage decision is who sits in on tooling sign-off. On our engagements a senior operator is in that review, reading the mould flow, flagging the weak rib, questioning the wall thickness before the steel is cut. It's the least visible part of the process and the one that most reliably saves a launch.
